genset voltage drop on light load

Can be either way, plugin or soldered, but usually plug in with two wires. Some have to be physically same type (size) due to the mounting arrangement and space requirements and on the smaller gen's they are usually plastic case about size of pack of cigarettes physically and held in place by a single mounting screw and usually the two wire plug in type with Chinese writing on them. Sometimes they will hold a voltage charge (heads up) with the engine not running and are of the oil filled running cap type.
Be sure if you find that it's a cap that is causing the regulation issue that the EXACT value in UF is used.
If the engine rpm is not the issue it's usually the cap when the gen is brushless and may get even worse with cold or hot temperature changes or may even operate correctly at a certain temperature. The brushless gen caps (especially when the cap has Chinese writing on it) can cause all kinds of erratic voltage issues with different loads in a brushless gen, because the cap is the voltage regulator.

I checked the manual and it shows the capacitor wired to an EXW winding and IPL shows it may be located behind front panel. Cost in the manual was $15 at the time. I might bring that unit back home. What is the safe way to discharge it. Ground terminals with insulated (from me) wire?

The best way is with a large valve resistor on the order 10 k ohms or larger while while your well insulated from it. In a well built DC power supplies they used them as bleeders for safety reasons. I have seen where these caps could recharge poorly design DC power supplies. I know personally of this as I burned part of one finger tips off after I had thinking that I had bleed them down but I removed the shorting strip so I get an area behind them. The cap only had 400 volts on it at the time; I could have got hit by the full 2,000 volts. Thankfully it heal back up nicely. Normally in AC circuit where there is no more incoming power they don't recharge this way.

Others have use just an insulated screwdriver with blade across terminals or something else that keeps you insulated.

I have my suspicions what this is about, but until we got proof by way of future activity, it can stay there.. but don't be surprised if that post goes missing at some point in the next 3-4 months.. ;) :bricks:
